IN PRACTICE
Example
A = 18 mm²; L = 10 m; ρ = 7850 kg/m³; η = 90%; d = 1.2 mm; allowance = 10% → deposited 1.413 kg; consumed 1.570 kg; purchase 1.727 kg.
GOOD TO KNOW
Does the length result apply to flux-cored wire?
No. It assumes solid circular wire with the entered density. Use supplier mass-per-length data for cored consumables.
Formula and worked example
mdeposit (kg) = A (mm²) × L (m) × ρ (kg/m³) × 10⁻⁶; mwire = mdeposit/(η/100); Lwire (m) = mwire/[ρπd²/4 × 10⁻⁶]; mpurchase = mwire(1 + allowance/100).
A = 18 mm²; L = 10 m; ρ = 7850 kg/m³; η = 90%; d = 1.2 mm; allowance = 10% → deposited 1.413 kg; consumed 1.570 kg; purchase 1.727 kg.
How to interpret the result
Deposited metal and purchased wire are different quantities. Deposition efficiency accounts for material that does not remain in the weld; purchasing allowance covers additional reserve without changing deposited geometry.
For groove welds, calculate the total filled groove area including reinforcement. Sum actual areas across passes once; multiplying full-groove area by pass count would double-count material.
Frequently asked questions
Does the length result apply to flux-cored wire?
No. It assumes solid circular wire with the entered density. Use supplier mass-per-length data for cored consumables.
What assumptions limit this calculation?
Uniform solid wire and constant deposited area assumed. Not a cored-wire model. Reinforcement, gaps, multiple passes, spatter and start/stop losses require suitable area, efficiency and allowance inputs.
